Cooling System Design for Large Heavy-Gauge Vacuum Formed Parts

Heating a large sheet evenly is only half the job. Cooling a heavy-gauge part correctly on a large format vacuum forming machine is what actually locks in the part’s shape, and getting it wrong shows up as warping, uneven shrinkage, or a mold that never gets a chance to cool between cycles.

Why Cooling Matters More on Large, Heavy-Gauge Parts

According to the SPE Thermoforming Division, cooling time is often the single most important factor in cycle time, and it becomes more critical as sheet gauge and part mass increase. A thin-gauge tray cools in seconds. A heavy-gauge spa shell or skylight dome holds heat far longer, and if the mold can’t remove that heat fast enough, the next cycle starts before the mold has returned to target temperature, degrading part quality run after run.

Water-Cooled Mold Design

  • Cooling channels run through or attached to the mold, circulating water to pull heat out of the plastic as it holds its shape against the mold surface
  • Channel spacing and proximity to the mold surface directly affect how quickly and evenly heat is removed
  • Aluminum molds, common on large format tooling, conduct heat efficiently enough to make water cooling genuinely effective, unlike lower-conductivity materials
  • Consistent water temperature in and out of the mold matters as much as flow rate, since uneven mold temperature produces uneven part cooling

Free-Surface Cooling

The side of the part not touching the mold cools through exposure to ambient air, which is a far less efficient heat removal path than direct mold contact. On heavy-gauge parts, fans are typically used to accelerate free-surface cooling, since still air alone can leave that side of the part significantly hotter than the mold-contact side when the part comes off the machine. Cooling both surfaces evenly matters because uneven cooling creates the internal stress that leads to warping after the part leaves the machine.

What Happens When Cooling Falls Short

Insufficient cooling on large, heavy-gauge parts doesn’t usually cause an obvious defect at the machine. It shows up later, as a part that warps after it’s packaged, or as inconsistent dimensions between the first part of a run and the last, as the mold slowly heats up cycle after cycle without fully returning to temperature. Both problems trace back to the same root cause: a cooling system that wasn’t specified for the mass and gauge actually being run.

Matching Cooling Capacity to the Part

Cooling system design should be part of the mold specification conversation from the start, not an adjustment made after a production run reveals a problem. Water line spacing, flow rate, and free-surface fan placement all need to match the sheet gauge and part mass, particularly on large format equipment where the cost of a scrapped part is significantly higher than on smaller machines.

Belovac Builds Machines With Cooling Capacity to Match the Part

Belovac has manufactured large format vacuum forming machines in Banning, California for more than 40 years, with cooling capability specified to match the heavy-gauge sheet and large parts these machines are built to run. Consistent cooling is what keeps a swim spa shell or skylight dome dimensionally accurate from the first part to the last.

Warping and dimensional drift on large parts almost always trace back to a cooling system that wasn’t sized for the job. If parts are coming off inconsistent between the start and end of a run, Belovac’s team can help you evaluate whether cooling capacity is the cause.
